Every farm and workshop needs a reliable set of sawhorses, and learning how to build a simple and sturdy sawhorse is a fundamental and rewarding DIY project. While you can buy them, building your own allows you to create a heavy-duty sawhorse that is far more stable and durable than most commercial plastic models. With just a few basic tools and some standard lumber, you can build a versatile tool that will last for years.

🛠️ What You’ll Need for the Project
This sawhorse design uses common and affordable materials. You will need one 8-foot-long 2×6 board, which will form the main beam or ‘I-beam’ of the sawhorse. You will also need two 8-foot-long 2×4 boards, which will be cut to create the four legs and the two gussets that provide extra stability. For fasteners, you will need a box of 3-inch deck screws to assemble the entire project.
Cutting the Components to Size
The first step is to cut your lumber to the correct lengths. Cut the 2×6 board to a length of 32 inches; this will be your top beam. From the 2x4s, you will need to cut the four legs. Each leg should be 32 inches long. To ensure the sawhorse is stable, the ends of the legs need to be cut at an angle. Set your miter saw to a 15-degree angle and cut both the top and bottom of each of the four legs so that the cuts are parallel to each other. Finally, you will cut two small gussets from the 2×4 scraps to brace the legs.
🔩 How to Assemble Your Sawhorse
Assembly is straightforward. Start by attaching the legs to the 2×6 beam. The 15-degree angle on the top of each leg should sit flush against the side of the beam. Position the top of the leg so it is about 1/2 inch down from the top edge of the beam and secure it with several 3-inch deck screws. Attach all four legs in this manner. For maximum stability, you can then add the gussets. These small pieces of 2×4 are screwed in horizontally to brace the top of the legs against the underside of the main beam, providing crucial lateral support.
